Copper bar weighs more than copper ore?

somehow the copper bar weighs 20% more than the ore, i thought ore was mainly comprised of stone and you extract the copper from it, surely the copper should weigh less or at least the same, instead of gaining mass

The real answer is that it's intended by the developer so that you cannot easily move, process, or use ores without making a proper settlement that can handle such things like a group of furnaces next to the place you have a Forge. It's all intended. It's the main reason why cowards like to use the move ores through portals mod.

Ore has more impurities that are smelted out. Bar is denser.

Actually it is not. You can put 10 ore in and 20 charcoal and still only get 9 bars, thus requiring more firing time.

This isn't true. For every ore you put in you get a bar out. The charcoal ratio is off though, so maybe that's what you are thinking of.
