I did a no portal no boss no bow run many moons ago....You could try just looking for iron in the swamps by using the hoe on sloping edges...I used to get usually get about 8...only ever needed enough for an iron pick... then it was up the mountains for silver. Mind you might be a bit tricky on Permadeath...:)
